The performance of adhesive bonds and coatings (i. e. the compound strength and the durability) depends strongly on the properties of the interphase that evolves during the polymerisation as a boundary layer due to specific interactions between the reactive polymer system and the substrate surface. The properties of this boundary layer and the processes that lead to its formation differ from the situation in the unaffected polymer bulk and are not sufficiently understood so far. In this paper, thin films of an epoxy duromer and of a polyurethane elastomer system are investigated on the native metal surfaces of gold, aluminium and copper, thus acting as a model for the interphase in technically relevant material compounds. In this approach, the film thickness is varied systematically from a few 10 nm up to several micrometers in order to obtain information on microstructure gradients even if the available measuring techniques supply only integral sample properties. The integral properties of thick films are thereby dominated by the bulk behaviour whereas thin films increasingly represent the interphase behaviour as their thickness is decreased more and more. In this way, it is investigated in how far the curing processes, the resulting chemical structure and the morphology of the polymer films differ from the bulk. From the comparison of the films on the different metals with each other and with the bulk, conclusions are drawn for the properties of the interphase in polymer-metal transitions. The chemical structure of the films is mainly characterised by IR spectroscopy during curing at room temperature (RT kinetics), in the RT-cured and in the post-cured state (i. e. after a heat treatment). Microscopic (optical microscopy, white light interferometry, scanning force microscopy) and further spectroscopic measuring techniques (ellipsometry, X-ray photoelectron spectroscopy) characterise the structure of the films and their surface with respect to their quality, composition, homogeneity and topography. Furthermore, the development of new methods and the application of new procedures for the evaluation of measured IR spectra are of special importance. The results show that the structure of the thin films and the interphase, respectively, is a product of the complex interactions of different competing processes. They include the polyaddition that is known from the bulk but also further chemical reactions and catalytic influences of the substrates, the preferential adsorption and accumulation of components at the phase boundary, lateral phase separations and crystallisation, complexation of metal ions and their diffusion, effects of the dimensional constraint in thin films, interactions with the atmosphere as well as ageing phenomena.
